Also found another one which i am 99% sure is 4.5" and takes a H13 globe. Top brand made in USA and multi surface reflector. I am going to have to be a guinea pig here and buy these in a couple weeks and see what they will fit in.

Ok so i got one of these coming now. Its too big for the 78-84 but it should be right size for 77B however it is a deep insert so i am doubful it will fit in the 77 shell with out the back being cut out. Will see what happens. Was worth a shot. Its a quality Hella insert that's OEM for Canam side by side. Cost about $135 US i think. More details & pics when it arrives. I still have the smaller insert to buy which should fit the 78-84 PE too.
Looks like the Suzuki TF light shell is a bit deeper than the PE250B one so maybe this might work. There seems to be more parallel sectionin front of the side mounting holes. A least when i cmpare to my NOS 77 shell
This is the current TF125 shell part number
Part # = 51811-41404-291 Part Description = HOUSING,HEADLAMP (BLACK) Model Count = 3 OR50N 1979 49 OR50 REBEL CRUISER OR50T 1980 49 OR50 REBEL CRUISER PE250B 1977 246 PE250 DUAL PURPOSE
Original 77 issue PE250 shell was
Part # = 51811-41400-291 Part Description = HOUSING,HEADLAMP Model Count = 1 PE250B 1977 246 PE250 DUAL PURPOSE
then
Part # = 51811-41401-291 Part Description = HOUSING,HEADLAMP Model Count = 1 PE250B 1977 246 PE250 DUAL PURPOSE
then
Part # = 51811-41402-291 Part Description = HOUSING,HEADLAMP Model Count = 1 PE250B 1977 246 PE250 DUAL PURPOSE
Part # = 51811-41403-291 Part Description = HOUSING,HEADLAMP Model Count = 3 OR50N 1979 49 OR50 REBEL CRUISER OR50T 1980 49 OR50 REBEL CRUISER PE250B 1977 246 PE250 DUAL PURPOSE

What is the bike in the photo? A TF? What's an OR50 Rebel Cruiser?
Good info to know, I'd much prefer to buy a deeper bucket from an obscure forgotten model than chop a hole in my 77 PE250B bucket...
Thanks for the trial & error field research, Leith!

yes bike in pic is TF125. They are still sold brand new in Australia. Thats why the bucket is available. i just ordered the 4.5" size insert too. its a Kawasaki part made by JW Speaker USA. It should fit Petty and 78> PE shells Also now that i think of it, it would not be hard to make a home made bucket, well more like a ring from alloy flat welded at the join like the below photo. Plenty more pics here
You could just glue the insert in like these or size the ring up to take the screw in PE chrome rim. Its easiest if you leave the back open as the modern LED globes have fans or large heat sinks anyway and even with the TF bucket i am doubtful the new insert i have coming will fit although there are some lower profile LED H4's that are lower profile nd dont need the large heat sinks and fans eg this one
The more i think about it i reckon i will go the home made alloy (or maybe steel) ring type for a bucket. When its painted black and if you use the PE chrome rim it will look pretty close to stock anyway plus it will have homemade/custom look at least like something that could be made back in the day still and i dont mind a bit of custom look anyway as pretty much the whole bike i intend to use a 77 PE size light on i am building is all custom modded anyway.
Heres an example of custom made light bucket/shell actually one 82 PE175. If you were really skilled you could turn up a cone shaped piece to weld onto the back of the ring to make an enclosed shell. Maybe i might even do this. The possibilities are endless when you put your creative thinking cap on. I am surprised i did not think of this home made shell option before today.
Another thing i got coming is a used 77 Canam headlight with grill to see what that looks like.

Ok update, i had to cancel the order of the Kawasaki light unit. It turned out the globe was proprietary and no one makes aftermarket ones. I have found another Kawasaki light that takes a common H13 globe and another Yamaha ATV insert that takes a H4 so will order samples of those 2 as soon as partzilla refunds my money. Good news is that i found Partzilla sells the Canam insert above at $85. I should have ordered it from there.

Leith, did you ever come to any definitive conclusions as to some great globe and LED retrofits for our bikes?
I'm still looking for one or both for this '77 PE250B and '83 PE175. My projects have just gotten pushed back down the list further this year unfortunately. If I can get the wife to stop buying bikes and blowing them up and buying more bikes, I'll eventually get less behind!!!

Hi sorry for no update. I sort fo came to the conclusion that the 77 250B light size is just a pain in the arse. Its odd size in combination with shallow shell are really limiting. I think for guys where the original light is so important for originality, well just keep the stock light. For those that want improvements, then change to the next size up light which is 5.75" which is same as 77 TS185 and afew others. Its a bit bigger and you can fit any good insert in it easier and also H4 globes. I did not mess around with the Canam light much. It would have either required cutting the guts out the back of the shell or adding a spacer ring at least 25mm i reckon to space the rim out forward more to give more depth. Plus although it is a really nice glass Hella insert, the way the globe holder works make sit very difficult and possibly not possible to use aftermarket LED globes. For the later model PE lights with the 4.5 inch inserts there is much more available and its pretty straight forward and they fit. There was a Yamaha Banshee? i was going to get and try but just never got around to it yet. Possibly i have posted about various 4.5 inch H4 inserts before? i found some new ones at japan.webike.net/products/2075089.html I am pretty sure they sell just the inserts too. I think they are Jute brand which is decent Taiwanese lighting manufacturer. For the 250B the easiest option i think is to get a 12v 35/35 halogen globe for the stock light, assuming you have upgraded your stator. For reasons i mentioned above this is easiest option. But if you want something more better then it requires going to a 5.75 in size light or, using something like the Canam Hella insert in a modified shell or custom made shell. To know 100% for sure if the globe retaining ring can be modded to take LED H4 globes id need to actually start modding it but i only want to mod it if i know its 100% going to work.
So bottom line 78-84 straight forward. 77 not so straight forward verging on difficult if you want to keep the stock light shell and rim.
I will PM you name of a guy to contact who has put a modern type insert in his PE 400 and he may have photos. This was done 10 yrs ago approximately on the Yahoo forum and all he did was get a 4.5" diamond cut reflector insert out of a 4.5in harley accessory type headlight of ebay as per my recommendation.
lastly theres some really good LED headlight globes out there now but they still cost $150USD+ for a pair but they are getting them really good now.

I finally am getting around to some lighting... The PE250B I will probably just order a 5.75" complete light and housing of some sort, with a high and low beam, and use the original headlight guard bolted to the bucket mounting bolts as stock. It looks like it should fit right onto a 5.75" the same as stock.
For the PE175, KDX175, and Preston Petty headlight number plates, I just ordered a cheap 4-1/2" Adjure branded "Tri Bar" H4 reflector assembly. It's cheap, so no big loss if it doesn't work out, but I think it should work well since these number plate headlight holders don't have a typical bucket/shell.
I also then ordered a Cyclops Adventure Sports H4 LED assembly and a DC rectifier. The LED draws 36 watts or 38 watts if I recall, so it will probably do somewhat decent with a stock lighting coil. I have yet to learn how to rewind a lighting coil. I may consider buying a Power Dynamo / Vape ignition for the PE175 vs stock, after I price out the cost of stock components if still available (probably very pricey or not available, although the ignition box or CDI unit is likely available aftermarket. I have a Power Dynamo for the PE250B already. The KDX I have a rewound 80W lighting stator, so that thing with a Cyclops bulb should be incredibly bright for night rides!
The Cyclops LED's are a trusted reputable brand, although I could have probably shopped around and gotten a cheaper and similar LED elsewhere. Having a nice focused beam is of great merit however, as some of the Chinese LED H4 drop in replacements on street bikes and cars/trucks are absolute horrid rubbish, scattering light all directions, blinding oncoming traffic, yet not focusing enough to illuminate the area directly ahead terribly well... Been there. I'm also going to have my wife order a Trail Tech high/low light switch / kill switch through her work, and the Trail Tech AC voltage regulator.
I am suspecting I may find the need to wire in a capacitor to smooth out the flickering/pulses at low RPM, or maybe even a very small battery.
